What Is a Double Wall Corrugated Box?

A double wall corrugated box contains two fluted paper layers rather than the single fluted layer found in ordinary single wall cartons. The additional corrugated medium increases the carton’s rigidity and can provide improved resistance to crushing, punctures and stacking pressure.

Double wall cartons are often selected when the contents are heavy, dense, fragile, valuable or likely to experience demanding transportation conditions. They may also be appropriate when boxes must remain stacked in warehouses or travel through freight and distribution networks.

Double wall does not mean that every carton has the same strength. Different boxes may have different flute combinations, linerboard grades, ECT ratings and burst-test values.

How to Choose the Correct Double Wall Box

Measure the Product

Measure the product at its longest, widest and tallest points. Include any handles, protrusions, attached components and protective packaging already surrounding the item.

Allow Room for Cushioning

Fragile products need space for bubble wrap, foam, packing paper or protective inserts. Avoid selecting a carton that fits so tightly that cushioning cannot be placed around the merchandise.

Consider Actual Product Weight

Wrap each item separately and place cushioning material on the bottom of the carton. Heavy pieces should generally be placed lower in the box, while lighter items can be placed above them.

Using Large Double Wall Export Boxes

How to Assemble and Seal Double Wall Boxes

1. Open the flattened carton and form it into the correct shape.
2. Fold the smaller bottom flaps inward.
3. Fold the larger bottom flaps over the smaller flaps.
4. Apply commercial carton-sealing tape along the center seam.
5. Use an H-tape pattern when additional reinforcement is required.
6. Place cushioning material across the bottom.
7. Center the product and maintain protective spacing around it.
8. Fill empty spaces to limit movement.
9. Close and seal the upper flaps securely.
10. Apply shipping labels to a clean, flat carton surface.

Heavy products may require reinforced tape, water-activated tape, strapping or palletization. Select the closure system according to the carton and load.

Overloading a Large Box

Strong outer walls do not prevent the product from moving inside the carton. Fragile merchandise still needs proper wrapping and stabilization.

Leaving Excessive Empty Space

Empty areas can allow products to shift and strike the carton walls. Fill voids with suitable protective packaging.

Wet, crushed, punctured or heavily creased boxes may have reduced structural performance and should be replaced.
